The use of temperature-sensing leads in circuits and apparatus for sensing the ambient temperature has become quite widespread. Some examples of such use include the temperature sensing of high and low pressure air, oil, steam, refrigerant, or other gaseous or liquid media. One of the problems in the production of such temperature-sensing leads has been the cost. In the past, a temperature-sensing lead was produced by a process involving the molding of a solid piece from which the lead was to be formed. The solid piece was first formed of insulating material, typically plastic, and then was encased by a layer of shielding material, such as a metal alloy. The encased solid piece was then heat-treated in an oven to melt or flow the insulating material sufficiently to form, usually in a mold, a hollow, elongated, lead-like body. The mold was then filled with molten metal alloy, and this mixture was allowed to solidify to form the lead.
Thus, in one process for making a temperature-sensing lead, a mold is filled with a mixture of the insulating material and the metal alloy. The mold is then heated, usually in an oven, to melt or flow the insulating material and permit the metal alloy to flow into the mold. After the insulating material and the metal alloy have sufficiently melted together to permit the molten alloy to flow into the mold, the mold is cooled to solidify the lead, which then remains inside the mold. In such a process, it is difficult to control the amount of the insulating material which is melted in the mold, which in turn makes it difficult to control the thickness of the lead (i.e., the thickness of the lead relative to the amount of the insulating material melted). This is significant in that the critical factor in sensing the temperature of the ambient air with a temperature-sensing lead is the conductor which is embedded in the insulating layer of the lead and which carries the electrical signals that are to be used to sense the temperature of the air.
